If you can use the HTCDev unlock tool on 2.3.4, then there's no need to downgrade. Just unlock, flash a custom recovery via fastboot and you're set to start flashing custom ROMs.

Not completely true. You can flash an RUU if you're S-OFF, you just can't if your phone is unlocked. I'm S-OFF and it worked just fine! ;)

Have you tried formatting your SD Card? That might be an idea.
