But it actually is, though this is what ES file explorer says upon startup. Though I click the home button and it displays the contents of my SD card. Also, some cheesy system ringtone sounds when I get a call most of the time when my phone can't see the sd card when a call comes in.

Any thoughts?

I'm rooted, but I'm thinking I should titanium backup, flash the rom I was going to, nandroid backup, then restore it to factory settings before returning it, if that's the move.

Just an update here...i pulled out the card backed it up, full formatted, restored the files and reinserted the card -- same thing. The camera is supposed to save to the SD card, but if it can't see it at that point in time, the pics don't get saved. Other times it's fine.

Has anyone who is rooted returned their SD card? How did you do it? Plus I will need to backup all of my card files, and I would want to return it to them empty...

if you do return it,

format the card (takes 5-10 min)
THEN
run a cypher wipe on the card to completely wipe it (beyond the point of recovery by pc applications). this can be done using a cmd prompt in windows (can take upwards of 45 minutes-2 hours for a successful wipe).
did this on my Evo's 16gb card before selling it on craigslist

Yeah, I have dban so ill use that if I do. Going to get my 8gb from my girl's and rock that for a couple days and see what happens.

So I swapped in my 8gb card and the same issue persisted. Time to titanium backup and flash a rom to see if the os is corrupted before I blame the phone, but at least ill have a nandroid backup if I have to swap the device.
