You need to partition your SD card with a ext 3 or 4

Well yeah, but copy your SD to your PC first and you won't lose anything

Do not use rom manager for anything!
If you read the instructions on the download page it is written pretty well

don't use rom manager, flash a better recovery, like team ftw's recovery project.

a) you partitioned incorrectly
b) the volgons have fried your sd card

Never mind I reflashed and its working I now have space for apps, but one problem is that my phone won't boot unless the SD card is inserted

did you re partition your sd as advised in the pm i sent you earlier?... what recovery?... i tested them all before i uploaded... all worked fine (sans the wifi issue w/illusion, which ive fixed)(not uploaded yet)... final overhauls are in the works...
